Textile Stenter Machine Full Automation Upgrade
Replaced obsolete German analog PLC and failing DC motor drives with a unified Siemens S7-1500 system and 8 Sinamics VFD inverters, achieving 28% electrical energy savings and eliminating line downtime.
Operational Bottlenecks & Failure Modes
The client operates a continuous 8-chamber fabric stenter machine processing 25,000 meters of knitted fabric daily. The original 1990s German analog controller was suffering frequent component failures, with obsolete electronic boards unavailable in Bangladesh. Machine speed variations across chambers caused uneven fabric tension, frequent selvedge tears, and unpredictable thermal curing, resulting in high batch rejection rates.
System Retrofit & Modernization
IASBD automation engineers engineered a turnkey modernization without altering mechanical frame structures. We designed and fabricated an IP55 sealed central control panel in our Savar workshop, replacing the legacy hardware with a Siemens S7-1500 PLC, 15-inch Simatic Comfort HMI touchscreen, and 8 decentralized Sinamics inverters synchronized over Profinet industrial fieldbus. Individual chamber burners were upgraded with digital proportional temperature loops.
Technical Architecture & Subsystems
Engineered fieldbus integration, high-speed loop cycles, and localized safety interlocks.
Siemens S7-1500 CPU with distributed ET 200SP I/O nodes across all 8 heated chambers.
8x Siemens Sinamics VFDs with common DC bus sharing to recover regenerative braking energy.
15-inch color touchscreen storing over 250 fabric GSM curing recipes with multi-level access security.
