How to Troubleshoot VFD Overcurrent (OC) Faults in Textile Machinery

IASBD Senior Automation Engineering Desk

Step-by-step diagnostic checklist when your ABB, Siemens, or Mitsubishi AC inverter trips with OC or ground fault errors during acceleration, constant speed, or deceleration.

1. Understanding Overcurrent (OC) Trip Mechanisms

Variable Frequency Drives (VFDs) protect their internal insulated-gate bipolar transistors (IGBTs) by monitoring instantaneous output current through Hall-effect current sensors or shunt resistors. When the instantaneous phase current exceeds the drive threshold (typically 200% to 220% of rated nominal current for more than a few microseconds), the gate driver triggers an immediate OC fault to prevent explosive IGBT rupture.

In textile environments—such as stenters, circular knitting, and ring spinning frames—high ambient humidity, fluff fiber ingress, and fluctuating supply voltage are frequent contributors to sudden current spikes.

Safety Warning: Always disconnect 3-phase mains power and wait at least 10 minutes until the DC bus capacitor voltage discharges below 24V DC before opening the inverter enclosure.

2. Systematic Diagnostic Checklist (Step-by-Step)

Before replacing the inverter or swapping expensive motor components, isolate whether the fault originates from the mechanical load, motor winding insulation, cabling, or the drive internal circuitry.

Diagnostic Action Protocol:
→Step 1: Check the exact fault code: Note whether the drive tripped during acceleration (OC1/Err02), constant speed (OC2/Err03), or deceleration (OC3/Err04).
→Step 2: Disconnect the motor leads (U, V, W) from the drive output terminals. Power on the VFD without motor connection and run it at 10Hz, 30Hz, and 50Hz. If it still trips OC immediately, the drive output IGBT module or current sensor is damaged.
→Step 3: Measure motor winding insulation resistance to ground using a 1000V Megohmmeter (Megger). Readings below 5 Megohms indicate moisture ingress or stator insulation failure.
→Step 4: Measure winding balance with a digital milliohmmeter across U-V, V-W, and W-U. Phase resistance unbalance exceeding 2% will induce heavy circulating currents.
→Step 5: Rotate the mechanical load by hand (e.g., stenter roller, pump impeller, or conveyor). Check for seized bearings or foreign object jamming.

3. Corrective Parameter Tuning and Environmental Protection

If the motor and cabling test healthy, software parameter misconfigurations are often the root cause: Acceleration Time Ramp (increase ramp time from 5s to 12s for high-inertia textile rolls), V/f Pattern Optimization (reduce excessive low-frequency torque boost which saturates the motor core), and Carrier Frequency (lower carrier frequency from 12kHz to 4kHz to reduce cable capacitance leakage currents on long motor runs).

In damp dyeing houses, inspect the VFD cooling heatsink and fan. Fibers accumulating in cooling fins cause local thermal hotspots that distort current sensor calibration.
